1. Blanking

The forging process of forged tees with blanking. In this initial stage, the raw material, typically steel or another metal alloy, is cut into appropriately sized pieces, called blanks, which will be used for forging. The blanking process ensures that the material is uniform in size and shape, providing a consistent starting point for the subsequent forging stages.

According to the international forging process conventions for oblique tees, the forging is designed as a solid cube, and the dimensions of the three specifications of tees are 1620 mm respectively × 1750 mm × 1105 mm corresponds to a mass of 24600kg. To ensure the first pass rate of forgings, the utilization rate of forgings is controlled at around 68%. An ingot type with an additional small chassis structure is selected, and the weight of the steel ingot is 36000 kg.

2. Heating

Increase the heating temperature appropriately and control it according to the upper limit of the allowable forging temperature of the material. The previous compaction process is 20 higher than the forming process, with a furnace temperature of 1250 in the initial compaction process and 1230 in the forming process to expand the forging temperature range. By combining the forging heat, appropriately extending the high-temperature residence time can increase the high-temperature diffusion effect, reduce the adverse effects caused by component segregation, and enhance the forging permeability, tissue uniformity, and ultrasonic testing qualification rate.

3. Forging of Forged Tees

The forging process mainly adopts three upsetting and elongation processes:

  • First heat: Press the steel ingot cap into a clamp, fully chamfer, and pre-deform the ingot body to improve surface plasticity, compact surface porosity, and other casting defects. Then, with the ingot tail facing upwards, use an upsetting concave plate for overall upsetting to move the deposition cone at the ingot tail outward and cut it clean. The deformation speed should be manageable during upsetting to prevent surface cracks. After upsetting, the FM method is used for forging and elongation, with light compression first, and surface plasticity improves again.

  • Second heat: Steel ingots are first upset and then elongated. At this point, the plasticity of the billet has a certain reserve, mainly for large deformation upsetting and drawing to compact or weld the internal defects of the steel ingot. After the cross-section is elongated to the specified size in the process, the tail and cap of the ingot are cut, and the billet is returned to the heating furnace.

  • Third heat: Use the JTS method to perform the billet’s third upsetting, drawing, and compaction. After the billet is removed from the heating furnace, it stays in the air for a period to form a temperature difference before upsetting. When upsetting, the cap end faces upwards, and the upsetting is carried out using the rotating anvil method. Then, the six sides are formed flat.

4. Solid Solution Treatment of Forged Tees

After completing the forging, the forging is hot-charged and annealed according to a specialized process. The annealing process mainly considers controlling the cooling rate to obtain the equilibrium microstructure of the steel billet without generating structural inheritance and to refine the grains.

5. Rough Turning of Forged Tees

After the forging process, the forged tees are subjected to a rough turning process. This involves using a lathe or other machining tool to remove excess material and achieve a more precise shape. The rough turning process helps to reduce surface irregularities and ensure that the forged tees meet the required dimensional tolerances.

6. Performance heat treatment
After annealing, the outer surface and inner hole of the forging are machined and heat treated. The diagonal tee has a large geometric size and complex shape, with fast quenching and cooling speed, which is prone to quenching cracks. The quenching and cooling speed is slow, and it is prone to quenching failure and failure to obtain the specified heat treatment structure and properties. Therefore, after comprehensive consideration of various factors that affect the quenching effect, combined with the continuous cooling transformation curve “CCT” diagram of F91 steel (Figure 2), the heat treatment process for forging inclined tees was developed (see Figure 3). After quenching the forging, no quality issues such as quenching cracks were found.

6. Fine Machining

The next step involves fine machining, where the forged tees are refined to achieve the desired dimensions and surface finish. This process may include additional turning, milling, or grinding operations to ensure that the tees meet the necessary specifications.

7. Physical and Chemical Testing

To ensure the quality and performance of the forged tees, they are subjected to a series of physical and chemical tests. These tests may include tensile strength testing, hardness testing, and chemical composition analysis. These tests help to verify that the forged tees meet the required material specifications and performance standards, ensuring their suitability for use in various industries and applications.

8. Non-Destructive Testing after Finishing

After the physical and chemical testing, the forged tees undergo non-destructive testing (NDT) to evaluate their integrity and quality further. NDT methods, such as ultrasonic testing, radiographic testing, and magnetic particle inspection, are employed to detect any internal or surface defects that may compromise the performance of the forged tees. These tests are crucial in maintaining the highest level of quality and ensuring that the finished products are defects-free.

  • (1) Ultrasonic testing: The oblique tee shall undergo ultrasonic testing according to the contract provisions after rough machining of the outer surface of the forged billet and tempering of the machined inner hole.
  • (2) Magnetic particle testing: After precision machining, the oblique tee shall undergo magnetic particle testing on the external surface according to the contract provisions.
  • (3) Penetrant testing: After finishing, the diagonal tee shall undergo penetration testing on the inner surface according to the contract provisions.

8. Marking the forging tee

When marking a forging tee, it is important to include essential information for identification and traceability. Below is the suggested information to be marked on the forging tee:

  • Logo: Indicate the manufacturer’s logo to identify the product’s maker.

  • Product Name: Clearly state the product’s name, in this case, “Forging Tee.”

  • Size: Specify the size of the forging tee (e.g., 2″ x 1″ or 50mm x 25mm) to indicate the dimensions and help users determine if it is suitable for their application.

  • Standard: Mark the applicable standard (e.g., ANSI, ASME, or ISO) that the forging tee complies with to ensure proper compatibility with other components in the system.

  • Pressure: Indicate the pressure rating of the forging tee (e.g., 150 PSI, 300 PSI, or PN16) to inform users of the maximum pressure the tee can safely handle.

  • Material: Specify the type of material the forging tee is made from (e.g., stainless steel, carbon steel) to inform users of its composition, durability, and potential compatibility issues.

  • Heat Number: Include the heat number or batch number assigned by the manufacturer during the forging process, which can be used to trace the material back to its origins and ensure quality control.
